An automotive Tier-1 supplier approached us with a 12-pin sealed connector used on a body control module mounted in the lower body, an area exposed to road splash, de-icing salt and pressure washing. The prototype had passed a short bench immersion test, so the program moved into design validation. That is where it broke down.
After 200 thermal shock cycles between -40 °C and 125 °C, the connector leaked during a 30-minute immersion at 1.2 m. The customer had already spent eleven weeks on the failure and was facing a production gate review. The brief to our engineering team was narrow and urgent: keep the housing and the terminal layout, and fix the seal.
Rather than change the housing first, we ran a material screening matrix against the three media the connector actually sees: engine oil mist, de-icing salt solution and aqueous brake fluid splash. Four candidate compounds were aged at 125 °C for 1,000 hours and then tested for compression set and hardness shift.
| Compound | Service range | Compression set (1,000 h / 125 °C) | Oil swell | Verdict |
|---|---|---|---|---|
| EPDM 70 Shore A (original) | -50 to 150 °C | 38% | Poor | Rejected |
| NBR 70 Shore A | -40 to 120 °C | 24% | Good | Rejected: temperature ceiling |
| FKM 70 Shore A | -20 to 200 °C | 17% | Excellent | Selected |
| FVMQ 70 Shore A | -60 to 175 °C | 22% | Moderate | Backup option |
We selected a 70 Shore A FKM compound and then corrected the geometry around it: radial squeeze was reset to 18%, the groove was widened to hold 78% fill, and we specified a plunge-ground bore finish of Ra 0.8 µm with no circumferential tool marks across the sealing path. A secondary axial lip was added as a back-up barrier so the design tolerates one seal compromise without total loss of sealing.
Assembly lubricant was changed to a PFPE-based grease compatible with FKM, which removed the swell issue entirely.
Most IP68 failures on automotive connectors are not housing problems. They are compression set, groove fill and bore finish problems that only appear after ageing and thermal cycling. Screening material before touching tooling is usually the fastest route to a passing report, and it protects the housing investment you have already made.
